Morning guys, I have a 2024 HD ZR2( 4k miles) and the DEF gauge seems to indicate an incorrect level. It's showing full when it should be half. It's been quite cold where I live so wondering if that has something to do with it?

Could be a bad sending unit. The cold really shouldn't matter here. Take her in...warranty! I installed the Banks iDash in my truck and can monitor DEF level there too and my Banks and trucks DEF gauge match up.

The electronics on these trucks aren't great. My DEF levels seem to work, but not sure they track exactly with fluid level, like some fuel tanks they are front loaded and drop off at the end. Also, I get random DEF low messages on the DIC when there's 2 or 3 bars left just minutes before. That happened twice right after putting in a 2.5 gallon jug. Then went away after a bit.

My Service Advisor said it could be the float sticking, but I'm not sure these tanks use a float or if they are entirely electronic sensors.

Cold weather could affect it, but only likely if your DEF is freezing and the DEF heater is not working properly. Either way, only fix is at the dealer.

Unless your doing a lot of miles, I would just add one 2.5 gallon jug of DEF when close to empty. That way it turns over quickly and you get fresh fluid. DEF quality was an issue in older trucks, but haven't heard much about it with these trucks.
